Our solution was similar to the one I suggested in an earlier thread.  We tap the display circuits  of prototype units to port mirrors of the embedded UI to a virtual machine on a workstation and do screencaps from there.  

If a working UI has not been built yet, we manually paste the UI graphic elements onto a background in Photoshop and type in the UI text strings (which we write and/or edit for the design teams) to build a simulated UI screen.  

I said it was our biggest challenge.  I didn't say we hadn't solved it. :)
