Rob,

Perhaps surprisingly, we do not have any really large/long documents. Our manuals are usually broken into User and Maintenance. Our Quick Reference Guides are normally bi- or tri-fold laminated two sided documents.

So our physical printed size is usually not more than 100-125 internal pages. Our covers are often produced in CorelDraw, used for its graphic capability. Our printer then takes our various PDF's and prints, collates and binds the manual per our specifications.

We keep separate Frame files on our server for each chapter within a manual. A few of our manuals are so graphic intense that we have parts A and B of the same chapter - but not often.

And my understanding is that's the way it is in our UK office too. No really long documents. So we have no real expertise in handling monstrous sized or length docs. Sorry that I can't be of much help.
